Every trip I have been on towing with it; I have had to find a Ford dealer to run a TSB, FSB or flash the PCM. I have had to have all the exhaust valves replaced due to hammering during regen. Just recently driving here in town it threw a DTC which was emission related and since it is out of the 5 year emission warranty period cost me $1200.00. No current TSB, FSB or recall covered the issue (many of the FSB, and TSB requires a specific DTC to apply) After a nice discussion with Ford Corporate headquarters they agreed to reimburse me 50% of the repair cost.
When towing with the diesel based on my trailer weight and towing locations seems to be overkill. I do not foresee any upgrade in a new heavier trailer in the future. The newer 7.3L sounds great, but also seems to be overkill and not considered a "proven" reliable engine to me as of yet. I have decided to go with the 6.2L with a 4.30 axle.
I appreciate all the input and feedback everyone has provided. Your comments have allowed me to think about this a great deal.

From my experience with the 6.2L/6-speed and 4.30 gears that combination will do just fine for the size and weights you are dealing with. Our ORV is a little bit shorter than the 28BHBE but from a weight perspective appears to be quite similar. The ORV has a 9995 GVWR and we are generally close to 8000 loaded, sometimes 8500 if we have full fresh water tank.
The 6.2 will easily handle the mountain passes here in the PNW with that weight as long as you let it wind up a bit - 4th gear between 3500-4000 rpm and ~65-68mph does the job for most the hills assuming traffic doesn't slow you down, then it gets kicked down to 3rd and 4000-4500 will get you accelerating up the hill. I use the manual shifter to set the rpms where I want them just ahead of the hill as once the 6.2 starts to bog down a little it needs to kick down a gear to recover. On the flats with little to no wind and cruise set to 62mph it will sit in 6th gear fine.
Towing mileage is generally around 8-9 depending on conditions. Just got back from ~2200 mile trip to southern Utah and averaged 8.9. Did the same trip back in March and was about 8.6 on that one.
