Replacement Ignition Key

I bought this 2009 Greyhawk with only one ignition key, I know it has a chip in the key and I think you have to have two to program a third key, what is the process of getting a spare?

If the E-series is like other Fords of that era you need two programmed keys to add any more. It may require a dealer visit to program a second, then after that point you can add additional keys yourself.

Correct! You need two keys to program a third. If you only have one key, the vehicle needs to be hooked up to a computer to program. PATS keys are finicky. If you have two, here's the program procedure:

Insert the 1st working key and turn ignition until all the lights come up on the dash. Turn it back off. Insert the 2nd key and do the same thing. Take the 3rd (just cut) key and do the same. It should be programmed.

Key fobs: Put ignition key in and turn till all the lights come up on the dash then turn off. Do this 8 times in 10 seconds, ending in the run position on the 8th time. The locks will cycle confirming the vehicle is ready to accept the programming. Push any button on the key fob. The locks will cycle again. Take the key out and the locks will cycle a 3rd time. Do this with ALL remotes at the same time, one after another. (even the ones that work already). If you don't do all the fobs for the vehicle at the same time, the ones NOT done will no longer work.

Check with Home Depot . Last time I had a Ford Chip key made there . They copied the chip to the new key with out any need to program it to the vehicle computer . The vehicle thinks it is the original Key .

I have a 2015 Melbourne on a 2015 e450 chassis and the keys on it do not have a chip. I had one made at local Ace Hardware.

Ditto for my 2012 Greyhawk - no chip in the key.
